Due to the complex shape and large size of the outer panels, their manufacturing usually requires multiple processes, such as blanking, drawing, trimming, flanging, and punching. At Volkswagen, there are usually a maximum of 6 processes (excluding blanking). With the increasing requirement for cost reduction, currently the maximum number of processes is 5, and it has even been reduced to 4. Moreover, the presses used are all large mechanical presses of 2500T with a size of 2500*5000.
The surface quality of automotive body panels directly affects the appearance and quality of a car, and there are strict requirements for its manufacturing precision and surface finish. Surface Audit is one of the two important quality inspections that body panels face, which places important requirements on both product R & D design and stamping die manufacturing.
Requirements for blank-holder force: The deep drawing of automotive body panels not only requires a certain drawing force but also sufficient and stable blank-holder force during the drawing process. Therefore, in mass production, the deep drawing of automotive body panels is usually carried out on a double-action press. Low-carbon steel is the preferred material for the deep drawing process of automotive body panels due to its good elongation and hardening index.
The ironing process is usually a forming process after the deep drawing process or cold extrusion process. It is also a common process during deep drawing and is carried out at room temperature. Commonly used materials for thinning and stretching include copper, oxygen-free copper, phosphor bronze, aluminum, aluminum alloys, low-carbon steel, stainless steel, etc.
The quality of the thinned drawn parts is high, the wall thickness is relatively uniform, the wall thickness deviation is within the range of less than ±0.01 mm, and the surface roughness Ra value is less than 0.2 μm.
After the deep-drawn part is thinned, the residual stress is relatively large, and cracks may even appear during the storage process. This can be eliminated through low-temperature tempering.
There is no wrinkling problem (compared with constant thin drawing), and no blank holder is required.
